Problem: Explain your problem in concise language

I've had a couple of no starts recently, both times after doing some electrical work that I've not been able to figure out. I disconnected the batteries both times while doing the work.

First time was a couple of weeks ago after I replaced my glow plugs and glow plug harness. The starter would crank but the truck wouldn't start. I went through checking the grounds, lift pump, etc. Eventually, the truck started after replacing the fuel filter. The truck set a P0380 glow plug code that later went away though did come back at one point. The glow plug controller was not replaced and may be original. There were no starting issues prior to the work (other than what you'd expect with quite a few non-functioning glow plugs).

The second time was today after I installed a Kennedy headlight harness. After connecting everything back together, the truck wouldn't start again. Eventually, I scanned for codes and there was the P0380 code again. After I cleared the code, the truck started right up.

- Automatic or Standard auto

- Replaced parts and mods (IP, PMD, chip/PCM, TM, injectors etc) IP/PMD at 131651 7/2010 due to P1217 code, trouble starting (fixed after fuel filter change), and one spontaneous shutdown
- Model: ‘S’ or ‘F’ engine, NA or Turbo, EGR? F turbo
- Ambient outside temp: (indicate *C or *F) 30-55 F
- What fuel are you using? (#1 Diesel, #2 Diesel, Bio, VO, WVO, etc) #2 diesel
- What fuel additives are you using? powerservice
- Where are you located? VT

General maintenance: inspect and evaluate the condition of each. When were they last changed?
- Air filter 129230
- Fuel filter 141426, 132277 before that
- CDR Valve? unknown
- Coolant – last flushed/replaced at unknown
- Oil – synthetic/regular, changed at 139046 9/2011, synthetic
- Batteries – state of charge, (matched set) replaced at 10/2011, 139946, charged and matched set
- Battery cables and grounds (removed, cleaned and tightened): 141426
- Glow Plugs - how many miles on them? 200 mi What type? Kennedy
- Injectors - last changed at unknown, may be original

Security light also comes on for ~5 sec at start up then goes off.
 
if I read your post right the PMD is still on the IP? If so that's the first thing I would check and the second would be your GP controller
 
I've got a spare PMD waiting for some intake gaskets before I remote mount that (can't quite get it unclipped with the manifold in place).

How would I go about testing the GP controller? Would I just be looking for continuity during the glow cycle? The WTS light is at least coming on when it should for the initial cycle and afterglows and the truck starts pretty easily on a cold morning unlike before the glow plugs were changed.

if I read your post right the PMD is still on the IP? If so that's the first thing I would check and the second would be your GP controller
 
For taking out the stock PMD harness as suggested above:
1. use small medium length screwdriver to unclip the connector towards the back.
2. use a coat hanger with small hook to fish it out towards the front under the manifold.
3. once out, you can hook one end to the pmd extension cable, route the extension towards the bumper.
4. connect it to the PMD in the bumper (should have fasten/bolt it somewhere so it will not fall when you drive).

No need for a new manifold gasket.

It would be obvious if it was the problem, but you don't have a "security" light illuminated on the dash do you?

Is it starting at all now or dies it just stall out?

It's possible the PCM lost the passlock value when you had the batteries disconnected if it was for a long period. A "relearn" would fix that if it is your problem.

Not likely the PCM dumped the values, but possible....

I was wondering about that too but the "Security" light goes on for ~5 seconds then goes out like most of the other dash lights. The starting issue does sound something like it could be Passlock related if it wasn't allowing fuel to flow. I did try a relearn at one point but no dice after that. There were no starting issues last fall when I was replacing my battery cables and the batteries were disconnected.

Right now the truck starts fine so I wonder how intermittent this problem may be. In both cases, once the truck started, it doesn't seem to have any trouble starting again. I think I'll disconnect the batteries this weekend and see if that'll reproduce the problem again.

Stalling is not a current issue.
 
One other thing, when the batteries are disconnected the glow plugs won't work for the first start. It's that way on obd-1 anyway.
 
Here's the lastest installment. Truck started fine several times. Then I went to start it today but wouldn't start. Scanned and cleared a P0380 code, still wouldn't start. Did the Passlock relearn procedure and it started, no SES light. Drove for a while and then parked for a while, restarted fine but now has SES light lit. Shutdown then restarted again and restarted fine. Now it's parked for the night and I'll see what tomorrow morning brings.

I'm planning to replace the glow plug controller to take that out of the equation. Still trying to get the PMD harness unclipped (tried a couple of screwdrivers and two different pick tools and still can't quite get it).

If Passlock activates, will the Security light actually show anything or does it just flash or light up if there is a malfunction in the system?
 
Security lights up for both wrong password values and system malfunctions.

Depending on what the fault is, and error code might be set.

Although, your returning p0380 seems to indicate something else might be going on....

Replacing the glow plug relay fixed the problem. Definitely not the original relay either - the inner nut holding the relay was missing. Turns out the relay was working more and more intermittently.
