Problem: Explain your problem in concise language __Bought truck to try 5th wheeling. Had 230,000km on odometer. Did not get much driving done . Recently it started to fishbite at 1500rpm.

Read everything I could find on the different forums. Thought the EGR (truck is S vin) was at fault. Can make problem disappear entirely by unpluging the egr valve, but the eng light always comes on for insufficient egr flow or similar code . Waste gate works fine, can hear the turbo, and it rotates freely.

Tried several different things, none solved it. The long and short is have a new vacuum system, solenoids, vacuum lines, map , maf, etc. Vacuum pump shows 23 on the vacuum guage when tested.

No fix but truck does run better. Now when driving and eng gets up to temp (80'C +/-) get what I could best describe as sounding like pre-inition on a gas eng, with loss of power and smoke out the tailpipe, greyish in colour.

The problem goes avay if egr is disconnected. The truck then runs fine in all aspecsts as far as I can tell. Can also get it to disappear by downshifting to 2nd or 1st gear, and it will run fine as long as the rpm is up around 2000rpm. No codes have shown up except for the ones I self induce by trying different things to fix this.

The cruise control works ok and the torque lock up seems to work also.
Any ideas for me because I'm out of ideas and even the local dealer can only suggest I leave it with them for a while!!______________________

1st thing ....NEVER EVER take a 6.5TD to a dealer. They are morons and have no knowledge or desire to work on them. You will get raped and still have a broken truck.
Go on eBay and find an F intake(non egr) and swap yours out and take that S one to the scrap yard. Just plug the vac line that went to the EGR after the swap so the PCM still thinks it's there. That IMHO is the best solution. Swapping the intake is a 20 minute job(Well....I do have air tools...:D )Your truck will like you for it. If you NEED to have the EGR to pass emmsions you can actually cut the bottom off it and bolt it to the F intake as if it was supposed to be there. There is a place for it to go. I'll see if I can dig up pics from my old Tahoe.

BTW I think there were some thread somehwere on how to plug an S (egr) intake and eliminate it that way but me personally, I'd find an F.

What is your fuel pressure at the water drain valve?

Optical filter harness issues?

How many miles on the injectors?

EGR valves tend to stick wide open so if it is commanded (not 100% sure how the diesel EGR works vs. gas) to less than wide open and going wide open EGR valve has failed. The computers do not monitor this failure condition so no SES.

Axe the EGR, and get a reflashed PCM from Walking J designs. You cannot pull a 5th wheel with a stock Light Duty PCM program anyway. The EGR codes wont hurt anything though, so just leave the vacuum lines plugged for now. The EGR codes only disable the EGR programming. EGR stops opening at high RPM.

It shouldnt have caused you that much grief though if it worked correctly, so your fuel might not be good for it. You should try a cetane improver additive, as well you need to be always using a lubricity additive, such as 1/2 quart of TCW3 2-stroke oil or a quart of Non-Detergent SAE30 oil.
