4 Door Tahoe project

Here's an update on the Tahoe. Wire brushed the frame,back to the rear springs,and painted black. Rebuilt the ifs that was out my 97 truck ,with Energy Suspension bushings,and installed this in the Tahoe. Upgraded the calipers and pads to k2500. Swapped to hydroboost,also k2500,and deleted the abs. Installed new brakelines on every thing but the rear axle. Got rid of the Tahoe torsion bars and mount,its getting the truck parts instead. Got the trans built with the HD2 kit and the newer clutch drum pistons,reused all the clutches. Got the full manual harness from Jakes Performance,and a special plug to replace the epc solenoid .Also I finely got the correct t-case adapter, the trans was originally 2 wheel drive. I also removed the intank fuel pump and replaced with a draw straw. This is a canister type and while testing in a 5 gal bucket of diesel fuel ,would suck the can dry,so I drilled several 1/2 inch holes about 1-1/2 inch from the bottom. Got the motor and transmission sitting in the Tahoe. We test fit the torsion bar crossmember and t case and fuel tank. It all fits minus the one factory crossmember. I have a t case apart now to change the front output yoke to the strap style. I'm hoping that the front shaft will extend enough to fit. The rear shaft actually fits,but only about 1/4 inch free play.
 
The front shaft is on,and got the rear shaft shortened one inch. Right now I'm working on the fuel lines and filter. I'm using a Holley red pump with the internal regulator blocked,and 3/8 steel line ,no sock or prefilter. I mounted a fuel 3123 Wix fuel filter on the firewall. I also got an adjustable fuel regulator that is going to be after the injector pump. I will put a tee directly in front of the pump ,or drill a hole in the charge pump housing for a return line. This would help cool the pump,and it would be supplied with cool fresh fuel ,not dead headed and overheating at the inlet. Also I'm hoping for very little pressure drop at full throttle,with a return style system.

I also got header wrap for the manifolds and crossover pipe. The fuel regulator is adjustable from 0-140 psi ,the Holley pump,maxes at 30 psi with diesel fuel. I was thinking of getting a Bosch or Walbro that is good for 100 psi,but decided to use what I have instead. The Holley pump was originally blue ,not red like I miss quoted earlier.

looks great, i like how you ran all your lines for the fuel/filter assembly, real clean....
 
If you explaned I did'int catch it, but why are the valve covers swaped DS on PS & visa versa?

I thought it might be easier to route a breather tube on the pass side. I custom made all the fuel lines,I even made an injector return line,and injector pump return,and fuel regulator return,these all dump into a 5/16 line. Its very confusing on the return side. I tried to use as much hard line as possible,in case I drag race. Should keep the tech guys happy.

you are building this truck for your wife right?..:hihi:.... we should all take up a collection of $2.00 each so 6.2turbo can go out a buy his wife a car...LOL
 
I just used a divertor valve and a tee from a non abs truck. My wife already has a 98 Old 88 ,that I got with a thrown rod,and rebuilt it. I don't like the Olds,but they are good reliable cars.
 
I deleted a bunch of factory wiring ,and am working adding more. I got the glow plugs wired up to a push button ,and Olds diesel solenoid. I am using the 24 volt glows,so I had to change the terminals. It clicks and pulls the alt gauge down. Got the starter hooked up and it will crank. Got the throttle cable hooked up. It gets full throttle. I cut all the tranny and 4x4 wires off,except the speed sensor. So I'm working a making a harness for the 4x4 actuator (non thermal style) and connecting it to a toggle switch. Still need to wire the fuel pump,will try the factory wire first. And the injector pump wire gets connected to the coil wire. The tranny still needs wired ,and tranny lines run. The ratchet shifter still needs mounted and neutral safety,and backup switches hooked up. Also a tcc lockup switch needs installed. I bought a Glowshift pyrometer and pillar pod. I also bought a oil temp gauge,and some psi gauges from Harbor Freight. I guess for temporary it will get no intercooler or oil cooler. I still didn't mount a turbo,but I did heat and bend the drain adapter away from the block ,so I can re rout the oil drain. It ended up cracking ,so I brazed it . The accessories still need mounted,and I don't think the thermostat crossover will fit,plus it points straight up.
 
I got the 4x4 acctuator working with a toggle. Hooked up my fuel pump to the factory wiring. I jumped the relay and tried priming,it didn't . I added more fuel ,and finely got it primed ,but the pump sounded funny,and the pressure would not go past 20 psi. It has an adjustable regulator in front of the ip. I tried a few different springs in the Holley pump till I got one that held the regulator closed. Now I can get up to 55 psi at the regulator with a Holley Blue pump . I set it at 20 psi. I do have an issue with return line pressure,7psi pushing on the ip return. I was afraid of that. Guess I'll try it ,but I may have to run another return line. Holley pumps pump lots of fuel if you block the regulator in them,and the Blue makes 55 psi,the Red 30 psi,don't know what the Black would do,can't find them for $5. Keep in mind these pressure are very much maxed almost stalling

I really wish that GM had offered the 4 door Tahoe with the diesel option, that would have been a really great rig.

I had it running a little on Saturday. I have the pro 52 on and a quick hood stack. I had to drill and tap the exhaust housing,and tapped for the oil feed. The exhaust sounds quieter than I was expecting,hopefully it gets louder with full exhaust . I also ran a rubber oil hose for the return,I will have to keep a eye on that,it might melt ? Also the factory fuel pump wiring does not prime long enough,but it starts easily anyhow. The 24 volt glow plugs work awesome at 7 sec. I'll post more pictures when I figure out this used computer I bought.
 
All it takes is patience,and the computer finally recognized my camera .

Looks good!

Quick question on the 4x4 switch. Did you just bypass the switch on the T-Case/4x4 lever? Does it need a relay or will just any ol toggle switch work?
