Alternator pulley started slipping... weird!

Brand new Autolight altonator with less than 3000 miles on it. Oh yes, it was warranty...

Look under the hood last week and wonder why the black alternator fan has what looks like a like coating of a rust colored dust on it. :???:

:skep: This is not normal and I can't figure out why.

So I find out why today - go see what is squealing under the hood. Sounds like a fan is hitting the shroud and a bad bearing.

When I take the belt loose the alternator pulley is loose on the shaft. It's steel fan that is also loose is hitting the housing and scored/shined it up.

Now get this - the nut on the alternator shaft is still tight! :eek: Bearings feel ok. How the pulley started slipping I can only guess that it was out of tolerance to begin with and was slipping from day 1. The slipping ground up lots of metal and caked the inside of the pulley and was dusting the alternator fan.
 
I've always thought it was strange that the fan and pulley on a alternator wasn't keyed to the shaft. only tightened against a spacer.

The nut tightens against the washer, pulley, spacer, fan, bearing inner race, spacer then finally the rotor in that order.

Unless the shaft is pulling out of the rotor or the center came out of the pulley...:eek:
