    1994 K3500 extended cab dually

As long as I make my cuts straight, it won’t be bad to replace them in the future if the need ever comes.

Yeah, I’m wrapping the crossover and also the starter.

The brace easily fits…..which means I will have room for trans lines as well.

And now I’m just realizing I don’t have the brace between the inspection cover and motor mount installed. I wonder if that is going to clear…..

Actually, I bet if the torque converter inspection cover was removed, the starter can be dropped. I can’t remember if you can drop the inspection cover with a factory-style crossover.

Probably, but with v-band clamps, removing the crossover is a breeze. I did knowingly make some compromises with this design in order to simplify the path of gases into the turbo manifold.

Thanks! I would have liked the TIG welds to turn out better, but I don’t do it often enough to keep my skills up to snuff.

Got the crossover made today. I used some stainless tube I bought off of Amazon that is supposedly 304 - in the end that doesn’t really matter too much because I MIG welded the flex joints and my TIG welds are definitely sub-par. The routing is what I had in mind, so I’m happy with that. I’ll be...

I’ve been really happy with my paint choice for this engine so far. In the past I’ve just used engine paint enamels, and I have always been disappointed with the durability of them…..they look nice on the stand, but then during installation or assembly something gets bumped and BAM, a scratch or...

Yup, I had a brace on the past one and will have a brace for this version as well. There is definitely a lot of stress on the brace because it broke the casting boss on my turbo in the past, so now I have the brace going right to one of the 4 main mounting bolts.

That flange design is the same as the flange on my existing turbo header and it doesn't impede the GPs at all. Studs could be a problem because with the GPs installed, the header gets lowered down past the GPs and studs might could get in the way of that. Good thoughts though!

    1994 K3500 extended cab dually

Last night I started cleaning up the inside of the driver side manifold. I was working on the collector and I wasn’t happy with how the #1 tube merged. I had put a radius there when fabricating the header, but the final result wasn’t great and unfortunately ended with a right angle for the...

I’m sure you will make something bitchin.

It certainly is odd how they machine this surface of the head.

Yeah, when Chris asked about flexes, that was a “DUH” moment for me - especially since the crossover is going to be stainless. That’s why these threads are the best - you smart guys catch me before I make a mistake.

Here are some pics. This flange is one I had made for me locally that was a copy of the ones you can get online. It could use a little touch up with a grinder to get it to align properly.

I hadn't planned on it, but now that you're mentioning it, yeah, that would be a good idea.

Yes, I can definitely get you some better shots of that for you. I should be able to this evening. I don't see any reason why dual crossovers couldn't be done. I was mindful of the firing order on the turbo side, making sure 2&4 were on one half of the turbine and 6&8 were on the other side...

Pretty different. I didn’t like how number 5 cylinder was done on the Hummer headers, plus I wanted v-band flanges and I wanted to control the routing of the crossover, so for those reasons I decided to make my own. Ironically, I also don’t love how I did number 5 on mine, ha.
